EV Insulation Testers and Multimeters for HV Service

Comparing EV insulation multimeters: VC1508 and VC4060 series

For isolation tests on 400 V and 800 V vehicles, start with the VC1508PD or the VC4060PD. Both test at 500V and 1000V, calculate PI and DAR, run timed tests and add a 2500V step for work off the vehicle. Pick the VC1508PD if you want to start the test from a button on the probe while both hands stay on the connector pins; pick the VC4060PD for bench and clip-lead work.

All eight are rated CAT III 600V. The VC4060A and VC4060B test insulation at 1000V only, so they do not cover the 500V test that 400 V vehicle procedures commonly specify.

Equipping an EV workshop

Most EV workshops need one meter for the high voltage system and, depending on the jobs they take, a motor tester and a paint gauge.

• Insulation test voltage: EV service manuals usually call this test isolation resistance, the resistance between the high voltage system and the vehicle chassis. High voltage cables, connectors and battery packs are usually tested at 500V or 1000V; follow the vehicle maker's procedure. VC4060B+ and VC1508B+ offer 500V and 1000V, and VC4060AT and VC1508AT add 250V. VC4060PC and VC1508PC go from 50V to 1000V and calculate PI and DAR.
• Safety rating: the VC4060 and VC1508 insulation multimeters are rated CAT III 600V. Check that this covers the voltage of the system you work on, and isolate the pack before an insulation test.
• Remote test lead: the VC1508 series starts the test from a button on the probe, so you can keep your eyes and both hands on the connector pins. The VC4060 series covers similar ranges without the remote lead.
• Drive motor checks: VC4060C measures winding resistance from a 200mΩ range, inductance to 99.99H and insulation at 500V and 1000V. Comparing the three phases shows an unbalanced or shorted winding. VC4060B and VC4060B+ also measure inductance to 100H if you prefer one meter.
• Paint and repair inspection: VC998A identifies steel and aluminum substrates automatically and reads 0 to 1500μm with ±(3%+2μm) accuracy. A panel that reads far thicker than its neighbours usually points to refinish or filler. Standalone megohmmeters are on the insulation testers page.

Test voltage for 400 V and 800 V vehicles, and where 2500V fits

Vehicle service procedures commonly specify 500V DC for 400 V platforms and 1000V DC for 800 V platforms; the maker's manual has the final word. The high voltage bus carries filter (Y) capacitors between the HV lines and the chassis, so the reading climbs while they charge. A timed test held for the same duration each time gives readings you can compare between visits, and PI and DAR, which compare readings taken at two points in time, help judge moisture in a disconnected drive motor stator.

The 2500V step on the VC1508PD and VC4060PD is for work off the vehicle: industrial motors, transformers and the supply cables of charging equipment. Never apply it to a battery pack, inverter, BMS or any on-vehicle high-voltage harness, even when disconnected. CAT III 600V rating and testing a de-energized system

The VC1508 and VC4060 insulation multimeters are rated CAT III 600V. An insulation test is an offline DC test: run it only after the high voltage system is powered down, the service disconnect is removed, and the circuit is isolated and verified dead. This is a different job from the vehicle's own insulation monitoring device, which watches isolation while the system is live. On 800 V platforms, the zero-voltage check before work needs a tester rated for that voltage, such as CAT III 1000V; a CAT III 600V meter is not rated for a live 800 V bus even though it displays up to 1000V DC. Insulation tester, megohmmeter or "megger"

Technicians often call an insulation resistance test a "megger test". Megger is a brand name of another company; the generic instrument is a megohmmeter or insulation resistance tester, and the insulation multimeters above combine one with a multimeter. Drive motors and bodywork

Insulation from the stator winding to the motor frame is checked at 500V or 1000V on a disconnected motor, which every meter in the table can do.
